Diesel engine exhaust contains a considerable amount of waste heat that can be recovered through a Thermoelectric Generator (TEG) to improve energy utilization. One of the main challenges in TEG applications is the thermal resistance along the heat-transfer path from the exhaust gas to the thermoelectric module, which limits the amount of heat transferred to the module. This study aims to analyze the effect of a Flattened Plate design on the thermal characteristics of a diesel engine exhaust system using a Computational Fluid Dynamics (CFD) approach. The study compares a conventional configuration with a Flattened Plate configuration under engine operating conditions of 780 RPM and 1500 RPM. The numerical model was developed using ANSYS Fluent and validated using experimental temperature measurements at the inner exhaust wall, TEG hot side, TEG cold side, and Heatsink. Thermal performance was evaluated based on thermal resistance, temperature difference (?T), and heat-transfer effectiveness. The validation results showed good agreement between the CFD simulation and experimental data, with relative errors below 10% at all measurement points. The results show that the total thermal resistance decreased from 0.64338 K/W in the conventional configuration to 0.59806 K/W in the Flattened Plate configuration, corresponding to a reduction of 7.04%. The temperature difference increased from 16.20°C to 22.42°C at 780 RPM and from 36.50°C to 43.77°C at 1500 RPM, corresponding to increases of 38.40% and 19.92%, respectively. Furthermore, the heat-transfer effectiveness increased from 0.931 to 0.954 at 780 RPM and from 0.913 to 0.976 at 1500 RPM, corresponding to increases of 2.47% and 6.90%, respectively. These results demonstrate that the Flattened Plate design shortens the conduction path, reduces total thermal resistance, and improves the temperature difference and heat-transfer effectiveness of the TEG system. Therefore, the proposed configuration has the potential to improve the utilization of waste heat from diesel engine exhaust systems.
