On-demand hydrogen production through the aluminium–water reaction offers a potential means of reducing the storage and distribution requirements associated with high-pressure hydrogen gas. However, hydrogen generation and heat release during the reaction cause increases in pressure and temperature, requiring reactors with adequate structural integrity and operational capacity. This study aims to design and evaluate two hydrogen-production reactor configurations. Reactor A is a vertical NaOH-activated semi-batch reactor with maximum operating conditions of 1 MPa and 100 °C, whereas Reactor B is a vertical catalyst-free thermally activated batch reactor operating at up to 14 MPa and 320 °C. The pressure-retaining components were designed using the design-by-rule approach in accordance with ASME Boiler and Pressure Vessel Code Section VIII Division 1. The structural responses were evaluated through coupled thermal–structural finite element analysis, mesh-convergence testing, comparison between analytical and numerical hoop stresses, and stress linearisation at geometric discontinuities. The allowable aluminium charge was determined based on the headspace-pressure and adiabatic-temperature-rise constraints. Reactor A uses an SA-312 TP304 shell with a nominal thickness of 3.41 mm, a 25.4 mm top head, and a 14 mm bottom head. Reactor B uses an SA-312 TP316 shell with a nominal thickness of 18.26 mm, an 18 mm ellipsoidal head, and a 6 mm skirt support. The differences between the analytical and numerical hoop stresses were 4.66% for Reactor A and 1.61% for Reactor B, while the maximum deformations were 0.708 mm and 0.99 mm, respectively. The minimum safety factors obtained from stress linearisation were 1.21 for Reactor A and 1.04 for Reactor B, with the skirt-to-bottom-head junction of Reactor B identified as the most critical location. The thermally limited aluminium charges were 8.52 g for Reactor A and 20.27 g for Reactor B, corresponding to estimated hydrogen productions of 10.41 L and 24.32 L, respectively, at standard conditions. These values exceed the DR&O production targets of 10 L for Reactor A and 20 L for Reactor B. Therefore, both designs satisfy the functional, hydrogen-production, and static structural acceptance requirements within the adopted analytical and numerical modelling scope. Nevertheless, experimental verification, refinement of the real-gas thermodynamic model, and detailed pressure-relief-system design are required before fabrication and operation.
