The roller assembly is one of the critical components in a bundling machine, serving to grip and guide materials during the bundling process. Under actual operating conditions, component failures were observed due to uneven load distribution. This study aims to analyze the stress distribution, deformation, and contact pressure of the existing roller assembly design, evaluate the effects of geometric parameter optimization on the structural response, and determine the improvements in safety factor and fatigue life after design optimization.

The research employed the Finite Element Method (FEM) using ANSYS Mechanical software. The materials used were Polyurethane (PU) 80A for the nip roll, ASTM A36 steel for the bracket, and AISI 1045 steel for the shaft. The simulation loading conditions consisted of a tensioner force of 70 N and a rotational speed of 1800 RPM. Design optimization was carried out by increasing the nip roll diameter by 20%, enlarging the contact width between the nip roll and the motor roller by 87.5%, increasing the bracket thickness by 50%, and introducing a 0.5 mm fillet radius at critical regions to reduce stress concentration and improve load distribution.

The simulation results showed that the improved design reduced the equivalent stress by 31.2%, equivalent elastic strain by 25.3%, and total deformation by 0.98%. Furthermore, the optimization increased the fatigue life by approximately 431 times and improved the safety factor by 79.5%. These findings indicate that geometric optimization effectively improves load distribution, reduces stress and strain concentrations, and enhances the reliability and service life of the roller assembly.
