The rapid expansion of e-commerce is driving warehouses to adopt automated solutions such as Robotic Mobile Fulfillment System (RMFS) to enhance operational efficiency. While RMFS significantly boosts productivity, it also introduces new challenges, most notably, increased energy usage from frequent robot movements. As storage assignment and replenishment operations are critical to both efficiency and sustainability of the systems, this study intends to evaluate how substantially performance trade-offs in RMFS systems are affected by systematic replenishment parameterization and products-to-pod (PTP) assignment methods.
An agent-based simulation model is developed to evaluate three PTP assignment methods and systematically vary replenishment parameters. Multiple scenarios are analyzed using key performance metrics, including energy efficiency (measured with both dynamic and fixed load mass), replenishment frequency, and order throughput. Statistical analysis is employed to assess the effects and interactions of PTP methods and replenishment parameterization on system performance, and significance testing highlights the value of incorporating dynamic load mass in energy efficiency calculations, addressing limitations of previous fixed-mass approaches. This comprehensive experimental design provides a robust basis for setting storage assignment and replenishment parameters strategy within RMFS environment.
The findings show that simple greedy assignment is insufficient for optimal resource use and that strategic, constraint-aware PTP design is essential. Given that normality and homogeneity assumptions were violated, factor effects were assessed nonparametrically: Kruskal-Wallis results indicate that the PTP method acts as the dominant driver by setting the throughput ceiling, UL primarily tines replenishment intensity and energy, and KL governs pod selection to replenishment, thus affects energy, with little impact on throughput. Heatmaps and trade-off plots identify balance operating regions, approximately UL = 0.4-0.6 with KL >= 0.4 and marked the high UL and low KL corner as inefficient. Within practical PTP methods, DC3 provides higher throughput around 95 orders/hour, whereas DC6 delivers lower energy and lower throughput at 82-84 orders/hour. A paired comparison of energy metrics found no robust difference between dynamic and fixed calculations, plausibly because PTP-specific representative pod weights approximate average dynamic loads over the simulation. Managerially, prioritize selecting the most suitable PTP method that aligns with the primary objective, then tune replenishment threshold to place the system at the desired point on the throughput-energy-replenishment trade-off.
